The Challenge
The project required our team to operate in a live car park environment, where public safety and minimal disruption were top priorities. We implemented strict controls to section off work areas while vehicles and pedestrians continued to access the site.
The existing duct insulation was water-damaged due to flooding, creating challenges for safe removal. Damaged insulation material can impact indoor air quality (IAQ) and energy efficiency, so proper handling and disposal at a licensed facility was essential.
Our Approach
Our team applied a proven process to ensure safety, compliance, and long-term performance of the HVAC system:
- Safe insulation removal & disposal: All damaged insulation was bagged and transported to a licensed waste facility in line with environmental compliance.
- Precision HVAC insulation installation: We measured, cut, and installed 75 mm silver foil-faced semi-rigid glass wool insulation, totalling 580m² of ductwork coverage.
- Capacitor Discharge (CD) Stud Welding: To secure the new insulation, we used CD stud welding, an advanced fastening method. Unlike adhesives or mechanical fasteners, CD welding uses a rapid electrical discharge to weld pins to the metal duct surface without overheating the base material. This creates a clean, strong, and permanent fixing point for insulation while minimising downtime.
On-site waste management: A dedicated skip bin was arranged to maintain a safe, clean, and fully compliant site throughout the project.

Why CD Stud Welding?
Capacitor Discharge (CD) stud welding is widely used in HVAC insulation projects because it:
- Provides secure and durable fastening of insulation to ductwork.
- Allows for fast installation, reducing labour time and disruption.
- Prevents damage to the duct surface since the weld is almost instantaneous.
- Ensures long-term system performance, reducing the risk of insulation loosening or failure.

The Result
The project was completed on time, within scope, and to full specification, meeting all of the client’s requirements. Importantly, the works were carried out with zero safety incidents, despite the challenges of operating in a live car park environment with ongoing public access.
By replacing the damaged insulation with high-performance 75 mm silver foil-faced glass wool, the ductwork was restored to its intended thermal and acoustic efficiency. This not only helps maintain indoor air quality but also contributes to energy efficiency, reducing the load on the HVAC system and lowering long-term operating costs for the shopping centre.
